We occasionally get an order that needs to be split by weight… the max order weight for our courier is 20kg, so if the weight exceeds this I need to split the order into two parcels. Is this possible without an app?

Shopify does not automatically split orders based on weight limits.
However you can handle this manually without an app by splitting the fulfillment into multiple shipments. When an order exceeds your courier’s 20kg limit you can divide the items or quantities into separate fulfillments and assign different tracking numbers for each parcel.
This allows you to ship the same order in multiple packages while keeping it under a single order in Shopify.
If this happens frequently then automation would require a third party app or custom setup but for occasional cases manual fulfillment splitting is the native solution.

Option 1:- Split the fulfillment (easiest)
Orders → Fulfill items → fulfill only items within 20kg → go back and fulfill remaining items as a second fulfillment with a separate tracking number. Shopify supports multiple fulfillments per order natively, each gets its own tracking email to the customer.
For occasional orders, native Shopify is fine if you manually create two fulfillments and add separate tracking numbers. If you need it to split automatically when the parcel weight passes 20kg, that would usually need a shipping app or custom workflow, since Shopify doesn’t really have a built-in weight-based fulfillment split rule.
For orders over 20kg, splitting into two packages makes sense, but the key is making sure the customer gets clear tracking for both parcels.
I would recommend doing what others suggested: manually splitting when you fulfill the order in Shopify. Just create a fulfillment and select the item, then go through the flow twice.
My one suggestion to make this easier would be to set up a Shopify Flow to auto-tags orders where the fulfillment weight exceeds 20kg. This will make it easier for you to spot and see in the Shopify admin and not accidentally process without splitting.
